Try Tap Plastics.  They have samples up on the wall of shapes (including gears) cut from sheets of plastic.  I cannot speak to the method (laser, water, biting comment etc.) but it was definitely nice enough to make me think: "I must remember this when I want to prototype parts for robots and suchlike."  Honest.

If you haven't been, note that TAP downtown (south lake union) is on a one way street off Westlake so prolly consult a map. I have a vague recollection of a rumor that someone in this town has a laser cutter -- the sort that cuts shapes out of plastic/acrylic?  Handy for prototyping robotic parts etc?
 
Can anyone confirm or deny this rumor?  I have a 2x3 foot piece of plexiglass i need to cut some shapes out of.
